Which material is best for a flight case?
That depends on what you’re planning to use it for. The material and its thickness should be chosen according to your needs.
For heavy-duty transport or particularly heavy equipment, 9mm plywood panels and medium to large ball corners are better suited to the job.
Thicker panels are stronger and better able to withstand the bumps and knocks of transport and handling. On the other hand, if you’re mainly storing your gear at home or transporting it in your own vehicle, you’ll probably prefer a lightweight flight case that’s easy to lift and move around.
Flight case panels: Poly/Plywood or Honeycomb Plastic
1. Plywood
Plywood consists of several layers of wood glued together, with the grain running in alternating directions.

- Extremely strong and rigid, ideal for protecting heavy equipment.
- Good resistance to impacts and deformation.
- Provides secure mounting for screws, handles, and latches.
- Relatively heavy.
- Often coated with a black phenolic film for flight cases.
2. Polypropylene/Honeycomb Plastic
Much lighter than plywood of a comparable thickness, depending on its construction.

- Moisture-resistant.
- Won’t rot.
- Can be slightly more flexible than wood.
- Impact resistance and the strength of mounting points depend on the panel’s structure.
In short, here are the available options and the key things to keep in mind:
| More affordable and lighter | Stronger and heavier |
| Honeycomb plastic | Plywood |
| Aluminum reinforcements | Galvanized steel reinforcements |
| Suitcase handle | Recessed handle |
| Without casters | With casters |
| x | Trolley function |
| Toggle latch | Butterfly latch |
